SOLVED: 10C cannot update firmware using SD card larger than 32GB
I was having trouble updating my new Sena 10C from the 1.0 firmware that it came with to the latest 1.0.2 that the Sena Bluetooth Device Manager found. I called Sena tech support and was told that I had to use an SD card in the device that is 32GB or smaller. I was able repartition the 64GB SD card to only have 32GB of space and complete the installation.
Process
Note: We are repartitioning and reformatting the SD card. Everything on it will be erase. Copy anything you want to save before following this process.
1. Launch Disk Utility app.
2. Select SD card from the listings on the left.
Note: Both the devices and the partitions will be listed. You must select the device to get the Partition tab as an option. If you select an existing partition, you will only be able to Erase/Format the existing partition and cannot change its size.
3. Click the "Partition" tab.
4. Click the "Partition Layout" dropdown and select "2 Partitions".
5. Select the first partition "UNTITLED 1" and confirm that the Format is "MS-DOS (FAT)"
6. Set the Size to 32GB, or less. (See: Attachment 1)
Note: My 64GB card shows up as 62.59GB. When you change the Partition Layout it will default to making each partition equal sizes. This was 31.29GB in may case and I left it that way. I believe that specifying exactly 32GB should work but if not try less.
7. Select the second partition "UNTITLED 2" and change the Format to "Free Space". (See: Attachment 2)
Note: The change in Size that you make to the first partition should be compensated for in the second. You should not have to change the Size of the second.
8. Click Apply.
Now your SD card appears to be [roughly] 32GB and the bootloader (a fancy word for a tiny operating system that runs on microprocessors and embedded systems) should be able to recognize it, address all of its space, and most importantly complete your Firmware upgrade.
9. After you complete your Firmware update, use Disk Utility to change the Partition Layout back to "1 Partition" and you will have the full 64GB, 128GB, etc. available to you.
System Information

Software: Mac OS X Yosemite (Version 10.10.5)
SD Card: SanDisk Ultra 64GB Class 10 MicroSD in the built in SD card reader using the SanDisk SD adapter that came with the MicroSD card.

Hello,
I have a 128gb sd card and tried this, it did not work I tried several partiioning options, the first was to make the first partition 32gb, that did not work, I then tried making it less, that did not work, then I thought maybe all partitions needed to be less than 32 gb, so I made 5, that did not work. I have a 32gb card coming in the mail, hopefully I can get it to work then. Thanks

I was struggling with Sandisk 64GB, so I bought a 32GB Sandisk, which made no difference. As a last ditch attempt I borrowed a 2GB unbranded SD card from a friend and it upgraded perfectly on my Mac first time :-). So I now have large capacity good quality cards for photos / videos and an old crappy small card for firmware updates.

OK, here are my lesson learned. I was able to upgrade the firmware after discussing it with the helpdesk. This might save you
1. Try the hard reset. That is done by holding down the phone button for 15 seconds, I believe while the unit off
2. Try the soft reset which is putting the pin in the small hole in the back of the unit for 1 to 2 seconds
3. Plug the cable directly into your computer versus through a USB hub
4. Try uninstalling and reinstalling the firmware manager
I'm not sure which actions he gave me a successful update but one of them!0 -
It's definitely the SD card size. Must be a bug in the latest firmware manager software.
I was unsuccessful getting it to update using an empty 32GB card, I put in an 8GB card from my Raspberry Pi that was half full of operating system files from the Pi, and the update worked with no problem.

I have struggled for ages to get my 10C Pro firmware updated. The problem would seem to be my computer is too up to date. I have both USB 2.0 and 3.0 and, despite numerous internet claims that the Sena Bluetooth manager will only work on USB 2.0, it seems that it is even more picky than that. I used an old computer with old USB 2.0 ports and it worked first time perfectly. With my new machine it refused to work throwing up error messages that didnt really make sense "Not the recognised device", "Unable to get status [1][0]" and so on. Even the Sena support technicians werent any help. I got lots of suggestions, but no real help. My advise to anyone strugling with a firmware upgrade to a Sena 10C Pro using the Sena Bluteooth manager is to try to get an older version of the USB 2.0 ports. Then complain bitterly to Sena that they should do a bit more software testing, because quite obviously, they are not interested in correcting this problem. If it leads to lost sales in the future, and I am seriously thinking of alternatives, then maybe they'll do something!
